It seems I have misplaced the shim from my z axis upgrade (needed for my belt drive upgrade). Does anyone have the specs on the shim so I can make another? If not I'll see if I can order another.

Use RS422 isn't really possible given the way arduino works with the shield. So any noise immunity needs to come from filtering rather an a differential transmitter/receiver pair. Scott - I'm looking at your schematics and the eagle files you posted but it seems the series resistor is missing from the eagle files. Do you still use the series resistor? Not sure how you have a low pass filter without it?

I've found a very low RPM setting makes a huge difference when cutting ABS. I would think the same applies to plexiglass. If I go above 2.5 on the stock dremel I see melting. I have no clue what the actual RPMs are. That's with feed rate of 12 and plunge rate of 7. I'm issuing a .125 or .0625 2 flut...

I don't have the chip specs handy but you should be able to measure the voltage on the motor connections to ensure the chip is driving the motor. Also the voltage on the pot to ensure it is sensing the current properly. Without an oscilloscope you probably won't be able to look at the pulse width on...
