Spindle runout? Mill actual size differs from spec? Both?
.015 seems too big to be an offsize mill.

I've used a regular 1/16" ball end mill for work like that. It worked well. I used CamBam stick fonts which are single line fonts meant for engraving. They're not quite as stylish as your example but work well with a ball end. Those fonts are free and downloadable in several places.

I would also use a spoil board underneath and mill it flat before mounting your workpiece. In this way you can mostly eliminate irregularities in the base.

UHMW is another material that's used a lot in wood shops for fixtures. Keep in mind that all of these will be orders of magnitude more expensive than mdf.

Light object has some cheap flow meters that output a high or low signal. I went with a Hall effect meter being read by an arduino along with temp sensors.

I found out the hard way about cfm years ago. Bought a top of the line French hvlp gun only to find that after 5 minutes spraying all I got was a sputter. Agreed though, having a large compressor is pretty nice. One thing to do when your compressor is undersized is to get a larger secondary reservoi...

Look for a setting for "lead in move" or something similar. Turn it off or look for a setting that follows the contour. In cambam "spiral" lead-ins follow the contour, gradually lowering as it goes round the circumference.
