Illustrator can also export .dxf-files!
Use File -> Export instead of Save as.

I don't know if anyone else uses autodesk fusion 360's cam feature here. Hello, I had something similar. I found that GRBL was not giving enough current to ther stepper motors. I have NEMA17 motors and my GRBL was only giving out 0,8V and the motors need 1,4V. So you need to adjust the voltage output Rgds Just for correctness: GRBL has nothing to do with current output.

I think the problem is already based in the svg file of the profile. You could try to open it in let's say inkscape or illustrator or whatever you use and explode the paths, then join them again to a closed contour. You should also try to simplify the paths in order to get rid of unnecessary points ...

What endmill diameter did you use? And is the notch about as wide as the tool radius?

No, you don't. You can define the axes that will be homed by changing the config.h file before compiling GRBL.

In my opinion this seems more like a mechanical problem. Check your belts and pulleys, search for any wobble especially in the attachment of your pen.
