When I looked at doing something similar to this, it looked like the switch lever would be contacting the belt tensioner and would move the home position slightly whenever the belt tension was changed.

Does this switch by hitting the belt tensioner?

I specifically used #8 X 3/4" sheet metal screws from HomeDepot: Everbilt PN 806381. As has been mentioned here before, Inkscape has ability for tracing curves that works fairly well. Then the output can be exported as a dxf.

That might be a way to "automate" this.

The big dip probably, in and of itself, is not causing the problem rather is may be causing the logic supply to drop out, either +5 or +3.3V. The big cap may help but putting one further down the line before the Vcc regulator may be a better choice. Physically large electrolytic caps don't help much...

A solenoid that is held open by motor power and springs closed when power is lost could be used to clamp the belt so the router doesn't drop into the work.

The reason to eliminate the springs would be to allow a longer Z travel as eventually lengthening the springs isn't going to work.

I can assure you that a #10-24 screw with a washer is not going to move when that carriage pushes against the arm on the switch. If one was really paranoid, a star lock washer might improve things but I think it's a waste of time. The slot in the mount allows it to be adjusted to the point that the ...

The original intent was to make something that could be CNC milled on an SO3 but I got carried away and added nut traps. Without those, it could be milled although it is trivial to do with a 3D printer.

Please start a new thread. I'd like to discuss a spring loaded solenoid that stays open from motor power but when the power drops out it clamps the belt and stops the Z carriage from dropping down. I printed a 3D part that simply mounted on one stand-off and clears any router. It is activated by the edge of the carriage just before it hits the stand-off so it gives all the travel possible less a mm or two.
