I made my first attempts at aluminum this weekend also. Started with a 1/16th inch endmill at 300mm/min taking off .2mm per pass. Broke the mill after a few minutes (my first snapped mill!) Next, I backed off to a 1/8 inch endmill, 200mm/min, .2mm per pass and it worked beautifully. I'm not using an...

Seriously, drilling out the holes is trivial. Probably 5 minutes.

The key here is to use a seperate bolt for each v wheel/eccentric spacer combo. The through bolts on the bottom should go in the holes next to the v wheels. Ahh... it all makes sense now :-) With no eccentric spacers on the through-bolts 65mm should indeed work. And the visions in my head of skewed...

a heads up to anyone ordering hardware for this -- the 70mm bolt doesn't seem to be long enough for me. I also wound up with 53mm between plates, but then adding in 5mm for the plates, 12mm for 2 eccentric spacers and 5mm for a nut and two washers and I'm out of room. I think I could squeeze through...

Hmm... if I'd anticipated this maybe I would have used it as an excuse to justify the cost of metal spacers for the belt on the outside mod :-) (when I was planning out the upgrade path, it didn't seem worth it since the gain would be relatively small compared to the extra length from new makerslide...

I think ponoko charges by the filament volume you use.
So (theoretically -- I havent used them) you could upload a file to them, and reverse engineer from the price they quote.
